In this edition, we sit down with Alessandro Bazzi, a Project & Production Manager here at Servotecnica, to explore what it really means to engineer a slip ring that can survive and perform reliably when the operating environment becomes one of the greatest technical challenges.

Q: Alessandro, thanks for taking the time. Could you start by telling us a bit about your background and what you do at Servotecnica?

Of course. I am interested not just in what a slip ring can do in a test environment, but in how it actually behaves when it is inside a machine that runs continuously, in conditions that are demanding, and in places where access for maintenance is difficult or impossible.

What I have come to understand over the years is that the operating environment is often the variable that most shapes the engineering response. You can have a slip ring that performs perfectly on a bench and then reveals problems the moment it is placed in a system with extreme temperatures, aggressive cleaning, or persistent vibration. My role is to make sure that gap does not exist and that what we engineer for customers is genuinely matched to the conditions they are working in.

Q: Let’s start with temperature, since it is one of the more visible dimensions. How far does your experience with temperature extremes actually extend?

Quite far in both directions. On the high end, our internal qualification capability now supports temperature testing up to +180°C, with controlled thermal ramp rates and the ability to run combined temperature and humidity profiles, up to 98% relative humidity, that replicate real-world operating conditions rather than simplified lab scenarios.

On the low end, the picture is equally demanding. We have engineered solutions for wind turbines designed to operate across a range of −40°C to +80°C, installed between the tower and the nacelle where the thermal environment changes with the seasons and the altitude. At the far extreme, we have built slip rings for cryogenic research — including a custom frameless unit for the SHREK experiment at the French Alternative Energies and Atomic Energy Commission, where the slip ring had to operate in liquid helium at temperatures as low as −269°C.

That project required a completely different approach to standard design. Bearing grease cannot function at those temperatures, so the bearing was removed entirely and an alternative solution implemented. The wires were Teflon-insulated for cryogenic compatibility. The result was a frameless assembly comprising only the rings, shaft, and brush holders, a deliberately minimal configuration that could be integrated cleanly into the apparatus, delivered on a short lead time, and perform reliably in conditions that very few components are designed to handle.

Q: That cryogenic example is great. But what does temperature do to a slip ring’s performance in more common industrial scenarios?

The most common issue engineers encounter with temperature is the effect of thermal cycling on materials. Different components inside a slip ring e.g. metals, polymers, seals, insulation, expand and contract at different rates as temperature changes. If those differential movements are not accounted for in the mechanical design, you accumulate stress at joints and interfaces over time. Eventually that manifests as seal degradation, changes in contact pressure, or structural fatigue that looks like an electrical problem but is actually mechanical in origin.

For sustained high-temperature operation, the material selection across the entire assembly becomes critical. Lubricants degrade faster, polymer components can soften or become brittle depending on their chemistry, and contact resistance can shift as metals expand. These are not theoretical concerns, they affect the in-service behaviour of the slip ring in any system that runs continuously near heat sources.

Cold start behaviour is another area that often surprises customers. At very low temperatures, lubricants can thicken significantly, increasing friction and the torque required to begin rotation. If the machine is expected to start reliably in cold conditions with outdoor installations in cold climates being an obvious example, the slip ring must be specified with that behaviour in mind, not just its steady-state performance once warm.

This is precisely why we invested in bringing extreme temperature and humidity qualification in-house. Having the ability to test from −50°C to +180°C internally, with full engineering oversight throughout, means we can validate designs for specific temperature envelopes much faster than when we depended on external test facilities.

Q: Sealing is a topic that comes up in almost every application with any moisture or contamination risk. How do you approach it for slip rings specifically?

Sealing a slip ring is mechanically more complex than sealing a static component, and this is a point that is worth explaining clearly because engineers sometimes underestimate it.

The challenge is that any seal touching the rotating part of the slip ring introduces friction. A seal that is perfectly effective on day one can degrade over time if it is not designed with the rotational interface and the expected operating life in mind. So sealing is not just a question of selecting a protection rating, it is a question of how that protection is maintained over millions of rotations, in the presence of whatever the environment contains.

For most industrial washdown and outdoor applications, an IP65 rating is the baseline. Our engineering teams use a combination of labyrinth features and contact seals: the labyrinth structure manages most of the ingress risk without contributing friction, and the contact seal provides the final barrier. The materials have to be selected for the specific exposure, a seal compound that performs well against water may not be appropriate where alkaline cleaning agents, oils, or solvents are present.

For demanding situations like food and beverage processing lines with high-pressure hot water washdowns, outdoor installations with long maintenance intervals, or systems with direct chemical exposure, we move to stainless steel housings and sealing systems that are validated for specific chemical environments rather than general moisture protection. The difference in outcome between a generic IP-rated unit and one that has been engineered for a defined chemical exposure profile can be significant in terms of service life.

Q: You mentioned food and beverage. You could argue that it’s one of the more demanding environments across several dimensions simultaneously.

You could, and it is a sector that illustrates the cumulative challenge well. A food processing installation typically involves high-pressure hot water during cleaning cycles, aggressive detergents and disinfectants, high ambient humidity, and the regulatory requirement that equipment be fully cleanable without compromise to hygiene. On top of that, the machines often run at high speeds for extended periods and are designed with minimal scheduled downtime.

The slip ring sits in the middle of all of this. It has to handle the electrical requirements of the application, withstand the cleaning regime, and do so over a service life that avoids unplanned maintenance on a production line that cannot easily be stopped.

The other dimension specific to modern food processing and palletising equipment is the increasing adoption of high-frequency communications protocols. EtherCAT, ProfiNet, Ethernet/IP and others, which require the slip ring to transmit signals in the high-frequency range without interference. This is where the contact material becomes important: gold-on-gold contact technology, where both the brushes and the rings carry gold coatings, minimises disturbance and coupling.

Q: How does vibration factor into the harsh environment picture?

It is an underestimated factor, and the one that most often surprises customers who have focused primarily on the electrical specification.

The core issue is that a slip ring depends on stable, consistent contact between the brush and the ring. Vibration disrupts that contact. At lower amplitudes, the effect is intermittent contact, this appears as noise on signal lines or brief interruptions in power transmission that can be very difficult to diagnose because the symptom looks electrical and the cause is mechanical. At higher levels, vibration causes fatigue in the brush support structures and the mounting hardware.

Our multi-fibre brush technology addresses this effectively. Because the contact is distributed across many fine individual filaments rather than a single contact point, each filament can flex independently under vibration rather than transferring the dynamic load directly to the contact surface. This keeps electrical performance stable under conditions where a single-contact system would show degradation.

The mechanical structure of the housing also matters. For applications where the vibration profile is known e.g. heavy industrial machinery, cranes, mobile equipment, we can tune the design to avoid resonance at the frequencies the machine generates, and validate against the customer’s specific vibration specification rather than a generic standard.

Q: Can you walk through a project that brought several of these factors together?

The wind turbine installations come to mind as a clean example of the combined challenge. The slip ring in a wind turbine sits between the tower and the nacelle, exposed to the full outdoor environment, installed at a height that makes maintenance access genuinely difficult, and expected to run unattended through seasonal temperature swings, moisture, and the structural vibration generated by the rotating assembly above.

The specification we developed for one of these installations covered 27 circuits including CANopen, power and signal channels, with an operating temperature range of −40°C to +80°C and an IP54 protection level. The compact size and ease of installation were significant constraints because the space between tower and nacelle is not generous, and integration had to be clean and reliable without requiring access to adjust or re-align after installation.

What that project illustrates is the importance of treating the environmental envelope as a primary design requirement rather than a secondary one. The temperature range of 120 degrees from the coldest to the warmest operating condition drives material choices throughout the assembly. The vibration environment from the rotating structure above drives the contact and mounting design. The access difficulty drives the reliability target. None of these factors can be addressed in isolation, they all influence the design simultaneously, and the outcome depends on addressing them together from the beginning.

Welcome back to Servotecnica Slip Ring Spotlights.
